This study presents the development, and numerical optimization of a novel composite thermal management system integrating composite phase change material (CPCM) with heat pipe cooling for prismatic lithium-ion cells. The CPCM exhibited a melting temperature of 47.2 °C with latent heat of 205.9 J·g⁻¹, while metal foam incorporation substantially enhanced thermal conductivity compared to pure paraffin (0.15–1.0 W·m⁻¹·K⁻¹). A three-dimensional computational fluid dynamics model was developed in ANSYS FLUENT and validated against Similar research. Systematic parametric analysis and response surface methodology optimization were employed to investigate the effects of CPCM thickness (2–25 mm) and ambient temperature (20–40 °C) on thermal performance. The results demonstrate that the composite system effectively maintains battery temperatures within optimal operating ranges, achieving a maximum temperature of 45.15 °C and a maximum temperature difference of 3.89 °C with ambient temperature of 25 °C, satisfying both Tmax < 50 °C and ΔTmax < 5 °C industry thresholds. The CPCM/Heat pipe elastomeric formulation demonstrated superior performance, maintaining module temperatures below 42.2 °C through thermally induced flexibility that reduces thermal contact resistance. Comparative analysis revealed that the composite approach significantly outperforms standalone passive and active systems.
